Align Technology is undergoing its biggest manufacturing overhaul since its founding 29 years ago, preparing to directly 3D print aligners instead of using molds. This transition could lower costs while maintaining quality, potentially making Invisalign treatment more accessible. CEO Joe Hogan, a manufacturing veteran with over a decade at Align, believes this change will entrench the company as the world's biggest user of 3D printers, surpassing even much larger companies.

The company handles a record 2.6 million cases annually, including 936,000 kids and teenagers, with $4 billion in revenue last year. Align controls nearly every step of the process, from scanning teeth to AI treatment planning to manufacturing. Their vertical integration gives them a significant advantage, with Hogan noting they sell roughly $3 billion in aligners and $800 million in scanners annually.

In the clear aligner market, Invisalign represents 60-70% of the global share. Hogan attributes their success to being first to achieve mass customization in orthodontics. The team had to modify 3D printing equipment extensively to produce aligners at an unprecedented scale, creating what Hogan calls a "massive first mover advantage" in both clinical setups and production capabilities. By controlling the entire value chain, Align has established itself as the dominant force in orthodontic manufacturing.
